In demanding scrap handling operations, even a minor tyre failure can lead to major downtime, productivity loss and increased operating costs. This case study highlights how Ace Ventura Tyres & Tracks helped a Pune-based scrap handling company overcome recurring tyre puncture issues through an application-specific foam filled tyre solution.

The Challenge
A Pune-based scrap handling company, involved in regular loading and unloading of scrap material through loaders, was facing continuous tyre puncture issues. The nature of the working environment exposed the tyres to sharp and hazardous scrap materials such as nails, screws, metal wires, glass pieces and metal rods.
As the loaders operated throughout the day, tyre punctures became extremely frequent, resulting in:
- Long operational downtime
- Delays in material handling activities
- Increased maintenance costs
- Reduced productivity
- Overall financial losses for the company
Although the company followed preventive practices such as maintaining proper tyre inflation, the issue persisted. The core problem was that conventional air-filled pneumatic tyres were not suitable for such harsh scrap handling applications.
Technical Evaluation
The technical team at Ace Ventura thoroughly studied the customer’s operating conditions, work environment and application requirements before recommending a solution.
After evaluating the challenges, Ace Ventura identified that the frequent punctures were due to the limitations of air-filled tyres in a scrap-intensive environment. To eliminate the root cause of the problem, Ace Ventura recommended Foam Filled Tyres.
What is Foam Filling?
Foam filling, also known as tire filling, is a process in which a pneumatic tyre is injected and pressurized with a specially formulated 2-component polyurethane (PU) polymer using a precision metering pump.
Once injected, the polyurethane cures into a soft, resilient synthetic rubber core that completely replaces the air inside the tyre.
As a result, the tyre becomes completely puncture-proof while continuing to deliver the flexibility and ride comfort comparable to conventional pneumatic tyres. The polyurethane core also ensures consistent performance under demanding operating conditions and maintains the required inflation pressure throughout its service life.
Foam filled tyres provide a full footprint and are capable of carrying the rated load consistently throughout their service life.
The Solution Offered by Ace Ventura
Ace Ventura supplied application-specific foam filled tyres designed to withstand the harsh operating conditions of scrap handling operations. The solution immediately addressed the customer’s major concerns related to punctures, tyre failures and downtime.
Key Benefits of Ace Ventura Foam Filled Tyres
- 100% puncture-proof performance
- Elimination of tyre blowouts and related hazards
- 2–3 times longer life compared to standard air-filled pneumatic tyres
- Reduced downtime and uninterrupted operations
- Maintenance free, better ballast for overload conditions
The Result
With the implementation of Ace Ventura’s foam filled tyre solution, the customer experienced a significant reduction in tyre-related breakdowns and operational interruptions.
The loaders could operate continuously in the scrap yard environment without frequent stoppages caused by punctures. This helped the company improve productivity, reduce maintenance dependency and lower overall operating costs. Most importantly, the solution enhanced operational safety while delivering a better Total Cost of Ownership (TCO).
